
Why Most Infrared Heaters Actually Die (and How We Fixed It)
If you’ve ever had an infrared towel rail just stop working, you probably don’t know why. But here’s the secret: it’s almost always the same spot. The connection where the lead-wire meets the heater. When you’re pushing high wattage, that little junction gets incredibly hot. Most cheap heaters just use some basic glue or a bit of heat-shrink tubing to hold it together. It looks fine for a week. But then the heater turns on and off, the materials expand and shrink, and eventually, things just crack. Once that happens, the insulation fails, you get a short circuit, and your heater is toast. The problem with “standard” sealing Here’s the thing: quartz tubes and copper wires don’t react to heat the same way. One grows faster than the other. Over time, this creates tiny gaps. Dust and moisture sneak in through those cracks. Once that happens, the electricity starts jumping where it shouldn’t. One day you’re waking up to a warm towel, the next you’re staring at a tripped breaker. How we do it differently We got tired of seeing these fail, so we stopped using the cheap stuff. Instead, we use high-temperature silicone potting and ceramic ferrules. We don’t just “cover” the wire. We basically bury the entire transition zone in a heat-resistant compound that doesn’t budge. It creates a tight seal that locks out oxygen and moisture. No air means the copper leads can’t oxidize, which means the connection stays clean. But the real magic is in how it’s made. We don’t just pour the silicone in and hope for the best. We use a vacuum process to suck out every single air bubble. Why? Because a tiny air pocket acts like a little insulator in all the wrong places, creating a hotspot. By getting rid of the bubbles, the heat spreads evenly across the whole junction. It’s just a more stable way to build things. One quick heads-up There is a trade-off. Because this seal is so solid, the wire assembly is pretty rigid. You can’t just bend these wires at a sharp angle during installation. If you try to force a tight kink in the wire, you might actually crack the potting compound and ruin the seal. Just leave a bit of slack in your wiring harness. Give it some room to breathe, and it’ll last a lifetime.
