
Why Your IP65 Heaters Keep Shorting Out (And How to Actually Fix It)
Here is the problem with most IP65 ratings: they’re great at keeping rain out, but they’re terrible at handling heat from the inside. In a high-heat infrared setup, the filament gets scorching. That heat doesn’t just stay put; it travels right back down the lead wires. If you’re using a cheap heater, the sealant basically gets cooked from the inside out. It turns brittle, it cracks, and then—pop—you’ve got a short circuit. It usually happens because low-end manufacturers use generic silicone. It looks fine in a lab, but it can’t handle the constant expanding and contracting of a real-world heating cycle.
The physics of the “leak”
Think of the point where the wire enters the heater body as the danger zone. Metal expands when it gets hot. If the seal isn’t designed to move with that metal, it pulls away. Once a tiny gap opens up, it’s game over. Moisture or industrial oils seep in, hit that heat, and burn through the insulation. We handle this differently. Instead of just slapping some glue on there, we use high-Tg polymers and precision compression fittings. We’re creating a bond that’s both mechanical and chemical. It doesn’t just sit there; it moves.
Why the process actually matters
A lot of shops use “dip-coating.” It’s fast and cheap. It looks perfect on day one, but after a few hundred heat cycles, it just peels off like an old sunburn. We do things in stages to make sure it actually lasts: First, we usemechanical crimping. This locks the wire in place so it can’t be pulled out. Then, we usethermal-set potting—a heavy-duty compound that fills every single tiny void. Finally, we wrap it in anouter IP65 jacket. This stops “wicking,” which is when moisture basically hitches a ride along the wire, traveling right under the insulation and straight into your electronics.
One thing to keep in mind
There is a trade-off here. Because our seals are so much tougher, the lead wire is a bit stiffer. You can’t just bend these wires at a sharp 90-degree angle right at the seal point. If you kink the wire too close to the body, you’ll break the seal no matter how good the material is. Just make sure your cable management allows for a gradual, smooth curve. Give the wire some room to breathe, and it’ll last you a lifetime.
